智能质控系统自主研发 海螺水泥生产绿色低碳

高效率、高精度、全自动化的智能质量控制系统成为当下国内水泥企业生产的核心诉求,在这样的市场需求下,国内水泥企业也开始引进和应用智能质量控制系统,以提升质量管理水平。

近年来,水泥行业全面向数字化和绿色发展转型,持续推进水泥智能工厂建设,转变生产管理模式,实现绿色低碳、提升质量和减员增效并行发展。高效率、高精度、全自动化的智能质量控制系统成为当下国内水泥企业生产的核心诉求,在这样的市场需求下,国内水泥企业也开始引进和应用智能质量控制系统,以提升质量管理水平。

国外品牌的智能质量控制系统陆续进入国内市场,设备价格昂贵、交付周期长、维护成本高、服务跟不上、用户定制化需求无法满足等问题逐渐暴露,导致其无法在国内快速推广。

海螺水泥智能质量控制系统研制开发工作以安徽宣城海螺水泥有限公司作为试点,研发多项具有创造性和先进性的技术成果,于2020年9月正式启动;2021年4月开始现场安装,9月完成安装调试进入试运行阶段,11月份完成性能验收。该系统可以替代国外同类产品,为水泥生产企业提供自主可控、量身定制的质量控制解决方案,提升水泥产品质量,荣获2022年建材行业科技进步二等奖。

主要做法

水泥是国民经济基础原材料,水泥产品质量直接影响建设工程质量,影响国计民生。水泥产品质量取决于生产过程质量控制,水泥生产取样分析过程管理是质量控制的主要手段。中国水泥生产取样、制样环节工业自动化程度低,依靠人工处理,取样代表性低,分析精度性低,质量管理效率低,同时,生产企业对质量控制重视程度不够,生产管理粗放,导致水泥产品质量参差不齐,竞争力不强。

随着科技不断进步,自动化、数字化、智能化技术应用普及,智能质量控制系统在国外水泥行业已广泛应用,实现水泥生产取样、送样、制样、分析和配料过程的无人化,提高取样代表性和分析精度,有效提升和稳定水泥产品质量,提高企业的生产质量管理水平。

(一)主要技术关键及创新点

海螺水泥智能质量控制项目研发出具有自主知识产权的国产化水泥智能质量控制系统,实现现场自动取样、自动送样,实验室自动制样、自动分析,通过智能化调度来控制系统设备运行,优化样品输送路径和样品分析优先级。分析数据上传到配料控制系统后,通过优化算法自动配料,实现生产质量控制的自动化、无人化。此外,该项目研发出一种高效固体粘接剂,实现水泥生产“采、送、制、化、配”等关键质量管控环节全流程智能化。

项目经权威专家鉴定,研究成果总体达到国际先进水平,主要技术关键及创新如下:

一是开发石灰石、原煤、辅材三维堆场模型,记录原燃材料堆取行为及跨带分析仪提供的吨位、品位等信息,便于实时查看堆料机位置及对应料层断面原燃材料质量分布,使堆场物料透明化、数据化,指导生产作业。

二是开发自动取样系统、样品输送系统、中央实验室分析系统,完成自动取样、自动缩分、自动输送、自动制样、自动分析、自动配料,最终实现传统取样、制样、分析全流程自动化、无人化。

三是开发煤粉自动取样系统、远距离煤粉样品输送接收系统,在保证煤粉取样环境安全的前提下,自动取样、自动缩分、自动输送,实现煤粉取样送样环节的无人化,减少劳动强度,降低安全风险。此举有效提升取样代表性和送样时效性,提高煤粉检测准确性,便于科学高效管理入场煤品质。

四是开发调度控制系统和配料控制系统,实现系统设备取样、传输、制样等系统所有设备协调调度和指挥。同时,将理论配料计算原理进行编程,在系统中建立配方知识库,通过大数据分析,实现自动配料。

五是开发质量管理信息系统,设定各工序质量控制目标值,通过各取样点检测数据,验证控制目标的实现,对质量控制中出现偏差的控制点反馈至窑磨专家操作系统进行工艺调整纠偏,实现生产工艺与质量控制数据共享与闭环管理;统计分析出窑熟料、出磨水泥质量检测数据与出厂产品对应关系,计算控制偏差值,指导配料目标值的设计调整,使水泥生产质量控制实现闭环。

(二)项目主要成果与效益

项目申请专利53项、软著12项,发表论文5篇,成果计划在海螺集团下属100多家水泥子公司进行推广,目前已在安徽海螺水泥股份有限公司下属14家公司及新疆青松建材化工(集团)股份有限公司、山东彼那尼荣安水泥有限公司3家外部项目、近40条水泥生产线推广应用。该项目打破了国外技术壁垒和产品垄断,实现国产化替代,促进水泥行业高质量发展。

该项目实现了自动取样分析和自动配料,通过相关岗位合岗并责,可实现减员30%以上;提高取样代表性、样品分析时效性和准确度,使产品质量稳定提升,其中出窑熟料KH合格率达到100%;系统投运后,下山石灰石CaO含量同比下降0.5%,低品位石灰石搭配量同比提升30万吨/年,矿山资源综合利用率达100%;质量控制环节实现自动化、无人化,与水泥智能工厂其他子系统有机结合,实现数据互联互通互享,简化生产管理难度;同等规模配置智能质量控制系统比国外同类产品采购价格降低30%,供货和交付周期节省3个月,备品备件现货供应,并且可提供定制化设备和软件设计方案,提供更全面的系统功能和更优质的运维服务。

经验启示

海螺集团自主研发的智能质量控制系统,掌握了该领域关键核心技术,实现核心装备、软件和算法国产化替代,使该系统应用自主可控,提高了国产化水泥智能质量控制系统的推广应用速度。依托水泥智能质量控制系统的相关技术及研发成果,海螺集团孵化成立上海智质科技有限公司,主要负责对外开展自主研发的水泥智能质量控制业务的推广服务等工作。
